Printing FedEx shipping labels on a Mac

FedEx gives you more control over label output than most carriers, and two of those controls are the reason a FedEx label so often refuses to sit on a 4x6 roll: the doc-tab and the label format.

Neither is obvious, and neither is wrong by default — they are just set for a different kind of shipper than someone with one thermal printer.

The doc-tab is why the label is too long

A doc-tab is an extra printed strip attached to the label carrying reference fields: order numbers, department codes, whatever a shipping department wants on the parcel without a second document.

It makes the label longer than six inches. FedEx stock exists in those longer sizes for exactly this reason. Plain 4x6 rolls do not have the room, so with the doc-tab on you get one of two failures: the tab area falls off the end of the label, or the printer feeds an extra blank one to fit it.

If you are shipping ordinary parcels, turn it off. The label loses nothing a carrier needs — the doc-tab is for your own reference data, not for FedEx.

Label format: pick PDF, not ZPL

FedEx offers PDF, ZPL and EPL. Only the first is right for a Mac using the normal print path.

ZPL and EPL are printer languages, not documents. They are instructions meant to be sent raw to hardware that speaks them. Download a ZPL label and open it, and macOS will hand a text file to your driver — which prints the instructions as characters. Pages of them.

This produces exactly the same symptom as an emulation mismatch, and it sends people to reinstall drivers that were never at fault. If your FedEx labels come out as gibberish, check the format you downloaded before you touch anything else.

ZPL has a real use — sending labels straight to a Zebra over the network bypasses the driver entirely and is faster at volume. But that is a deliberate setup, not something to stumble into.

Setting it up on fedex.com

1. In the shipping flow, find the label options before you confirm.
2. Set the format to PDF.
3. Set the size to 4 x 6 thermal rather than 8.5 x 11.
4. Turn the doc-tab off unless you have the longer stock.
5. Leave rotation at 0°. Rotating here and again in the driver is a hundred and eighty degrees of turn and an upside-down label.

Then print from Preview, not the browser: paper size 4x6, scale 100%, margins none.

When the file is already a Letter page

If the label reached you rather than being generated by you — a return label, or one sent by a customer — the format was decided by someone else and no setting on your side changes it.

Check the page size with Cmd+I in Preview. If it reads 8.5 x 11 in, crop the label out with our free tool — it runs in the browser, keeps the barcode at full size, and does not upload anything.

Cut off at one edge instead

A FedEx label that prints complete except for a missing strip down one side is a different problem — usually the unprintable margin in a custom paper size rather than anything about the format. That one has its own page.
