Return label too small on a thermal printer: three fixes

A return label prints tiny on a thermal printer because the platform hands you a full Letter or A4 page with the label on one part of it — and unlike a seller, the person sending a return usually gets no 4x6 option. There are three ways out: skip printing with a QR code where the platform offers one, print it on plain paper and tape it on, or crop the label out of the page so it fills a 4x6 label at full size.

Fix 1: don't print it

Before anything else, look for a QR code on the return page. Where one is offered, the carrier prints the label at the counter and the size problem disappears. Amazon's label-free drop-off in the US also skips the box and the tape. It is the least effort by a distance.

Fix 2: plain paper and tape

Printing the page on an ordinary printer is fine. eBay's own return instructions say so. Cut the label out, tape it flat to the largest face of the package, and keep tape and its glare off the barcode if you can.

Fix 3: crop it to 4x6

If the thermal printer is the only printer you have, cut the label out of the page first so the printer receives a 4x6 document instead of a whole sheet.

Download the return label as a PDF (or use Print → Save as PDF from the return page).
Open it in the free label cropper. It finds the label, crops it without rescaling so the barcode keeps its size, and never uploads the file.
Print the result with the paper size set to 4 x 6 in (100 x 150 mm) and scale at 100% — on Windows, Actual size.

On a Mac, Preview does the same by hand: drag a rectangle round the label, press Cmd+Kto crop, then print at 100%. On Windows, Adobe Acrobat Reader's snapshot tool can select just the label and print the selection.

What not to do is print the whole page with Fit or Scale to fit. An A4 page fitted onto a 4x6 label lands at about 48% of its size, and a barcode at half width is the one part of the label that stops working.

If you are the seller sending the return label

On Poshmark and Mercari the size is a setting, not a fixed format: Poshmark keeps it in Shipping Label Settings, Mercari has Set paper size on the order page. On Etsy, buy the return label as a USPS label if the buyer has a 4x6 printer — Etsy formats only USPS labels for 4x6. Anything else arrives as a page and needs the crop above.

Why is my return label so small on a thermal printer?

Because the return label is a full Letter or A4 page with the label on part of it, and fitting that page onto a 4x6 roll shrinks everything on it, the label included. Sellers can usually choose a 4x6 format; buyers returning an item usually cannot.

Can I just print my return label on plain paper?

Yes. eBay says so explicitly: print it on ordinary paper and tape it to the package. A thermal printer is a convenience, not a requirement, as long as the label lies flat and the barcode is not creased or under shiny tape.

Do I need to print a return label at all?

Often not. Amazon (US, items sold and fulfilled by Amazon), Poshmark, Mercari and Walmart all offer a QR code or label-free drop-off, where the carrier prints the label for you. Check the return page for a QR option before printing anything.

Is it safe to shrink the return label to fit?

Not by fitting the whole page. An A4 page fitted onto 4x6 comes out at about half size, and a barcode at half its designed width may not scan. Crop the label out of the page instead, which keeps the barcode at its original size.
